The crack must be all the way through to the coolant port, that's how the coolant was getting into the cylinder, and how the coolant leaked into the sump. There isn't another viable ford option for me, the Zetec is a great engine but it's too heavy for what I want, the duratec can't handle the power...

Thanks guys, but it think im going to need something a tad stronger then plugs and uprated gaskets. The good news is that the ARP bolts and cometic gasket seem to have held up just fine. Trust me, mine is not as wide as yours, I'm only FRP width, but I tried lowering the back a little more, and the wheels dug into the arches, pulled the arch lip out and sliced my tyres at the same time. I won't be trying that again in a hurry!
